Cheers guys,
I'm just waiing on my pal bringing me his multimeter that'll work ac voltage so I can check the generator.
New regrec is on, direct connected to the alternator. I checked the continuity on the "yellow extension cables" and there was approx 0.4 ohm resistance across each cable, so tiny loss over that route.
Currently getting 13.9v across the battery with no lights, still holding 13.9v on sidelights but dropping down to 13.3v with dipped beam.
Now when the regrec was humped the voltage across the battery was 18v or thereabouts.
So is the alternator not putting out quite enough? Is this a symptom of direct wiring the alternator? (I've not tried putting the wiring back to original wiring loom yet - will try that tomorrow)
I have a new generator coil coming anyway as I'm guessing this may be a factor in going through so many regrecs (3 in 18 months)
Do you have any other thoughts?

Johnr... Earth checks out ok, Fossie I'll be wiring the black/red up directly to battery tomorrow to rule out any chence of further issues from that side.

sounds about right,
usual routine for gs/gsx series electrics was reg/rec blew, whilst this was becoming obvious it took out the alternator coils
you then notice fault and replace reg/rec but knackered alternator then blows new reg reg and it becomes a constant circle of electric nightmare
whenever you have issues with one always check/replace both

Old generator ran 63v per pair of cables.
Just waiting on the gasket to set so I'll be able to add some more oil in and see how much the new generator coils output.

Ok... No update yet
I've been sidetracked and painting the generator case as it's paint was stained and flaking
Thought I'd better do it the now... Canna see me being arsed taking it off again. lol
It's been sanded, primered, 2 coats of Nissan gold and waiting for a clear laquer to go on
A few days of curing till I fit it methinks... So maybe Sunday night till it's refitted

Well i'm getting driven up the wall with this.
Fitted the new generator coils and it's not gone well.
The bike won't start off the push button, it turns over very slowly... maybe once, then slows/stops.
The only thing changed between this and getting the previous readings is the generator coil.
The bike will bump start ok and run fine. If i stop the bike, it won't restart off the button... same symptoms.
At this point I checked the battery out as it seemed as if it was like a flat battery - it's checks out ok. None the less I bought a brand new battery - charged it and fitted and I still have the same problem.
The bike will not start with or without the regrec and generator connected.
Bump started the bike, disconnected the regrec cables inc the generator coils so i can get a reading off the generator. The new generator coil only give me 23v AC per pair... this is seriously lower than the old coil.
Now i've fitted the old coil back in (pain in the arse)
Bike still refuses to start off the battery - bump starts ok.
I've yet to check the reading off the coils to see if it's changed back to the 'old' readings.
I have a few thoughts... the bike should start off the button regardless of the generator/regrec being connected yeah? So why should this issue start after changing one thing - the generator coil.
So have I nudged a cable somewhere causing an immense draw when i press the start button?
I've checked the cable to the starter motor and it's solid, i've reseated all of the cables/connectors at the panel where the regrec sits. I've checked/reconnected the battery cables which are all solid.
Still no joy - and i'm kinda stuck and getting hacked off with the damn thing
Is it just time for the started motor to die, and touching it was enough to sent it on it's way?
Any suggestions?

Sounds like a lazy / knackered starter motor to me, maybe you should remove it and try cleaning the armature and brushes............but check the connection to the starter first tho!
You could also try connecting a set off jump leads directly to the engine / - earth and + supply connection from the solenoid to the starter motor and see if it turns over any better!

am i right in thinking that to remove the starter motor i need to take the generator cover off and remove the sprocket? or is the sprocket held in place and the starter motor will just pull out nicely?

Just pulls out, only held in with a couple of 6mm bolts and an O ring on the spigot which stops oil escaping from the casing.
Have you tried just connecting the battery or jump leads directly to the starter + cable and the engine - direct?
I hope you have not disturbed anything whilst you have been in the alternator casing, or put something back in wrong?
If it still spins over slowly remove starter motor and test the starter whilst its off the bike and strip and clean it whilst it's off.............you may have to remove the carbs to do this.............
