Then you have either an earth issue or the ignition switch is corroded across the terminals underside . Under the bottom cover that flips off and attracts moisture.

Right then new stator has arrived and is fitted, awaiting reg/rec delivery. So in a temp mock-up we now have all three stator wires linked to reg/rec omitting the white/geen and white/red headlight loop.
Reg/rec has live straight to battery + terminal and it's earth has been soldered to the battery - terminal by previous owner. Should I do the same when the new one arrives?
Also the wiring on the new stator is slightly shorter than the old one (still long enough to fit)
The old one looped round the back of the airbox and was wondering if this was for a particular reason?
Perhaps to keep it out of the way in case of a battery boil over maybe?

more likely that the stator was made to fit more than one model and so had the longer wires to allow it to be fitted to a range of machines. if you look at the electrex website, you will see that soma alternators fit many models across the suzuki and kawasaki model ranges.

Ended up opting for the cheaper chinese versions as i didn't want to spend too much on it if there's the possibility of an engine swap in the near future..

Ha ha i know!
If i'd got a head and barrels to swap i might have gone for a rebuild and paint but it only has to last till another motor turns up..

dont you fancy putting a 650 top end on it then? there are plenty of 650 motors floating round in the club, (673cc actually) a handy boost to the 550 and loads cheaper than buying aftermarket pistons etc.

im pretty sure that its not a complicated swap, same stroke and the stud patterns line up.
